yep, go right to the top. tell them we have a thread on problems people have with the chargers they sell and it is in his interest to help you. explain he can come here and offer advice, and we will be fair with them too. but your charger died for no reason. that burned wire was no matter, but why the traces burned under that toroid is really stumping me. this is a problem for the experts who know something about electronics and what that toroid does.

Without tracing thru the circuit, I can't be sure, but usually a toroid that large that is wound with only a single conductor is intended to help filter large current changes--often to smooth PWM into flat DC. If it is in series with capacitors (which is probably the case, and most likely the one that fried in the other members' PSU), then if the capacitor fails or is leaky, or the voltage is above it's rating (or at least it's actual tolerance if that is lower than the rating for any reason), the capacitor will allow large voltage changes and currents to flow, instead of filtering them, and the inductor (toroid) will see those large current spikes and heat up. It could easily get hot enough to burn the PCB at it's contact points, and near the toroid.

How high the spikes are and how hot things get probably depends on the load, but I don't know by how much.

update-
an email from BMSBattery saying the engineer can't see a problem!

followed shortly by an email from Jack Xie saying he's going to replace the charger.
It's a shame he's being let down by the others in the company.

just so you know, the 2nd one you get may still break down!!
Best of luck!

my controller died last night,,, i bleive its the same thing that happened to a few of you from pugging up in the wrong order,,, i have a BMSbattery charger 90-130 72v 6a charger and it may be the rectifier part that blew,,, i opened it ub but can identify any damage even though i smelled it,,, ive contacted BMSbatttery (not the High up guy but the Bin Li guy) and am waiting on a reply,,, so let me get this straight,,, i plug to the wall first turn the charger on then plug the battery up or turn the charger wich on last? i plugged battery up to controller with the swich on and lastly the charger into the wall and the ac jack sparked and it blew

so you plugged the battery into the output, turned on the switch next to the fuse on the end, and then plugged it into the AC wall plug?

so it was like a dead short from the AC to the battery? like you had just stuck just stuck two bare wires right into the AC?

why do you think it sparked?

did you examine the fuse?

do you have a voltmeter?

right ,,,the last thing to get connected up was the ac wall jack and when i did it sparked a even left arch marks on the wall jack plug ,,,the fuse is good (smelled somthin burnt other than a fuse) and i have a volt meter but dont know where to begin,

take the cover off and test to find if there is AC inside the charger where the wires from the fuse holder/plug connect to the pcb. that is AC, then if there is a voltage, look for 340V DC across the two capacitors. you can test for that while the switch is off. the switch is for the transistors in the high voltage section that the caps feed voltage to.
