had a 9c motor, went 500 miles no issue. Other day plugged it up and it has the resistance in EVERY colour combo. Figured I would go ahead, tear it open and do the following
1.drill cooling holes(both sides)
2.spray the insulation on it
3.upgrade phase wires

I would like to maybe relace it into a moped 16" or a heavy duty 20" bmx wheel to make it smaller and easier to move around..not many of us need 26" rear wheels for offroading anyway.

Getting the puller tonight, then need to order the spray, and teflon wire. Whats the largest size that will fit axle with no mods?

the end result should be a cooler, more efficient motor i think...I run it at 100v20 amps.but will try 3.5kw after

Without mods you could do 12awg. I have do it with a thin coated teflon wire: http://www.ebay.com/itm/PTFE-Teflon-Cable-Mil-M22759-Tin-Coated-Cu-12-AWG-/190373604540
and still have space for 2 more wire to the temp sensor.

On another 9c hub, with lots of work i manage to do a 10awg for the phases and 32awg for Halls and temp sensor.

For the power that you want run, the 10awg would be the right choice.
