    I used abs for the print. My printer is a diy one, it's like this http://reprap.org/wiki/Prusa_i3. The mounts is 9mm thick :wink:

    it will bend for sure, i think a lot too. MIne is 9 mm thick with a 50% infill and it bend for 1 mm, it's not so good for the belt. But for a couple ride it's not a problem, right? :D

    the electronic is inside an solid aluminium housing (with the waterheatsink), i haven't test it under load yet but i think the housing should guarantee a decent heat dispersion. If it will go too hot i will put some heatsink directly on the alluminium :mrgreen:

    i have two 90a esc too. For now i've tested only with no load and brake well for what i can see. Could be a transmitter problem or of the controller? I use an arduino and the servo library to pilot the esc.

    could be an idea using the weight in the formula? for example using a "costum unit" like Wh/km*kg? A bigger weight requires a bigger energy to accelerate and mantain a costant speed. if we want to do something really accurate, we could using the gps data and find out the % of flat ground, %...

    there is certainly some friction in that point, and the belt spin very fast. Maybe the consumption of the belt will be negligible if the tensioner can rotate. I will take a belt more for safety. if the belt will consumed only then the problem will be serious :mrgreen:

    i think this tensioner will kill your belt and the effenciency. Is this a tiny wheel or just a "spike"?
