but... I've always plugged the charger into the mains first

this way, the voltage at the charger and battery connections is pretty close, and the caps. etc.. in the charger are all charged up... so no spark

if I forget to plug in my charger first, then I get a spark, plugging teh charger in first, I've never had a spark (72v pack)
 
he uses an anti spark circuit on the output and the slow start DTC mod on the front end so he doesn't have problems with unruly currents. his anti spark circuit is elegant. i do something similar to the BMS by turning off the mosfets' gate drive current to disable the battery.
