    This is where I would start. Try getting the controller out into the natural air flow to see if that changes anything. You may have to modify your design a bit to make sure the controller can dissipate some of that heat.

    I converted the rear as well, but it was much more difficult. I used the hub the bike came with, bought a 27.5 rim, then re-spoked the new rim to the original hub with a set of good spokes.

    You can add way more than the motor is rated for easily. The rub comes in when you talk reliability, or just how long the motor can tolerate that kind of power without cooling down. 500w motors are routinely run up to 1000w or so. Just realize they can only be run like that for a few seconds...
